Well this started yesterday afternoon and I thought it was a wheel hub then last night driving home from work I narrowed it down to the engine.
Run outside a few minutes ago and as I'm feeling for any cracks in the header, I hit something, 1/2 the exhaust gasket hanging out from the between the header and head. Then it falls out.
Not driving the car until fixed, but last night I was thinking "valve tap" and engine rebuild NOW
Cheap and easy fix, comsidering I have the gaskets in my center console

At least you've found it now. A freind of mine has an 02 3400 that has been ran down really bad and is making all kinda of funny noises. I'll tell him to check that out.

I did it today.
I beat the header bolts!!
Last time I could only back out one bolt, today I used a different combo of tools and got all of them out, but I figured out why the gasket blew out. The top bolt on header tube #6 is stripped. I got it in there snug, but snug isn't going to work. Should be pretty easy to retap and get another bolt in there.
I never retaped a bolt hole before. Just buy a kit, screw in the tap, screw out the tap, and put in a new bolt?

That should work, however the few times iv had to retap something it wasnt near as easy as it sounds. Hopefully though it'll solve your problem...but why wouldn't snug be enough? Did it vibrate loose or just not form a good seal?

if your going to rethread the hole yourself look into helicoil, that way you can reuse the same bolt size. not to mention its usually stronger than the original. you will have to drill out the hole first.
